Why Ductwork Actually Fails in Dubai
Ducting does not just break on its own. In Dubai, there are four specific physical reasons your duct system loses airflow or starts leaking water. We see these exact problems every week in villas, apartments, and offices.
Insulation Breakdown
Ceiling voids in Dubai villas hit 60°C in summer. The adhesive holding fiberglass insulation fails, the insulation sags, and cold air inside the duct causes heavy condensation. That water drips onto your ceiling panels and causes water damage.
Undersized Ducting
During office or villa construction, contractors often run smaller ducts to save ceiling space. This restricts airflow, causes whistling noises at the grilles, and forces the AC unit to work harder to push air through a tight space.
Crushed Flex Ducts
Flexible ducts connect the main GI trunk to room diffusers. If installers pull them too tight or bend them around pipes, the inner wire spiral collapses. The room gets almost no air, even though the AC is running at full capacity.
Failed Joint Seals
Duct joints are sealed with aluminum foil tape. In Dubai's heat, the adhesive dries out and the tape peels off within a few years. Air leaks directly into the hot ceiling void instead of reaching the room, wasting energy.
How Our Duct Work Differs From Contractors
Most duct installations in Dubai are done by general maintenance teams who cut and tape pre-made pipes. We approach ducting as a mechanical system that requires calculation, proper fabrication, and correct sealing.
Custom GI Sheet Fabrication
We do not buy standard-sized ducts and force them to fit. We measure your ceiling void, calculate the required CFM per room, and fabricate rectangular GI ducts in our workshop using TDC/TDF folding machines. The metal thickness — usually 0.5mm to 1.2mm depending on duct size — is selected based on static pressure requirements, not guesswork.
Mastic and Glass Cloth Sealing
The standard in Dubai is to seal duct joints with cheap foil tape. The adhesive fails in the heat within a year. We seal all longitudinal seams and transverse joints with water-based mastic sealant and embed glass cloth mesh into it. This creates a mechanical bond that does not degrade with temperature changes, permanently stopping air leaks at the joints.
Airflow Balancing with Instruments
After installation, we do not just turn the AC on and assume it works. We use a digital anemometer and flow hood at each supply grille to measure the actual CFM output. If one room is getting too much air and another too little, we adjust the balancing dampers in the duct branches until every room meets the calculated airflow requirement.
Fire-Rated and Compliant Insulation

Ducting Materials We Actually Use
Different parts of the duct system require different materials. Using the wrong type for the application is what causes the insulation failures and air leaks we fix every week. Here is what we use and when.
Galvanized Iron (GI) Sheet
We use this for main supply trunks and large return air paths. Thickness ranges from 0.5mm for small ducts up to 1.2mm for high-static-pressure systems. We fold the sheets using TDC/TDF machines for precise rectangular profiles. GI ducts require external fiberglass or rubber insulation wrap to prevent condensation.
Pre-insulated Phenolic Panels
Composite panels with an aluminum foil surface on both sides and a phenolic foam core. Used heavily in commercial projects and large villas. The insulation is built into the panel, so no external wrapping is needed. They install faster than GI and have a Class 0 fire rating, which is required for many Dubai Municipality approved commercial buildings.
Flexible Ducts (Aluminum Core)
Used only for the final connection between the rigid GI trunk and the ceiling diffuser. Maximum allowed length is 1.5 meters — stretching them longer causes the inner wire spiral to collapse and kills airflow. We use insulated flex to prevent condensation on this short run.
What We Replace During Duct Renovation
When a duct system has multiple failures — rusted metal, degraded insulation, and crushed flex runs — patching individual spots is not cost-effective. Here is what a full duct renovation actually involves.
Main GI Trunk Replacement
If the existing rectangular trunk is heavily rusted, dented from previous construction work, or was built undersized, we remove it completely and fabricate a new GI trunk to the correct dimensions. We calculate the required cross-sectional area based on the total CFM of your AC unit to eliminate the whistling noise and airflow restriction caused by the old duct.
Insulation Overhaul
We strip off the old sagging fiberglass insulation that has lost its R-value and is causing condensation drips. We clean the external surface of the metal duct and apply new fiberglass duct wrap with a foil vapor barrier, typically R-4 to R-8 rating depending on the location. For kitchens and high-humidity zones, we use closed-cell rubber insulation which does not absorb moisture.
Flex Duct Replacement
We remove every crushed, kinked, or oversized flex duct run connecting the main trunk to the room diffusers. We replace them with new aluminum-core insulated flex ducts, cut to a maximum length of 1.5 meters to prevent internal collapse. Each new flex run is secured to the GI takeoff with a metal clamp and sealed with mastic to prevent air leakage at the connection point.
Grilles and Diffuser Upgrades
Old plastic or small grilles restrict the air coming out of the duct, even if the duct itself is perfectly sized. We replace them with properly sized aluminum diffusers that match the duct diameter. We also install adjustable volume control dampers behind each diffuser so you can balance the airflow between rooms without having to alter the ductwork itself.

Load Calculation and Layout
We measure each room, calculate the required cooling load in BTU, and convert that to CFM. We then design the duct layout on paper — sizing the main trunk and branch takeoffs so every room gets the exact airflow it needs without overloading the AC fan coil.
GI Sheet Fabrication
Based on the layout, we cut and fold GI sheets in our workshop using TDC/TDF machinery. We form rectangular sections with snap-lock seams and S-clip connections. This happens off-site so the actual installation time in your ceiling is minimized.
Ceiling Installation and Support
We fix galvanized angle iron hangers to the concrete slab using anchor bolts. The GI duct sections are lifted into the ceiling void, connected, and hung at the correct slope for condensation drainage. We maintain required clearance from electrical wiring and water pipes.
Sealing and Insulation
Every longitudinal seam and transverse joint gets mastic sealant with embedded glass cloth. We then wrap the external surface with fiberglass duct wrap, taped at the overlaps with foil tape, to provide the R-value needed to stop condensation in Dubai's ceiling voids.
Flex Connection and Testing
We connect the insulated flex ducts from the GI takeoffs to the ceiling diffusers. We turn the system on, use a digital anemometer at each grille to verify the CFM output, and adjust the balancing dampers until every room hits the target airflow.
